We Continued looking over the inventory and decided installed the Rudder pedals, and break levers today, we had to mock up something to simulate the master cylinders because they are on back order.

Installed, 6 Stringers which took a little bit of homework on bearhawktips.com and the forums to figure out a few things missing from the plans, also installed Pilot, Passenger, Rear, and Baggage Doors, Installed Rudder, was going to install the Horizontal Stabilizers, but the Strut didn’t match the plans at all, that will be another email to Mr Goldberg.

Email from Mr Goldberg indicated a design change in the quick build kit on the horizontal struts, need to wait for the clevises to arrive, and I need to add the new design to my drawings. However I did find some old abandoned couches, and took the cushion springs out for the Bear hawk seats, recycling at its best! es and show them to the world.

Installed main landing gear, and placed fuse on furniture dolly’s, Clecoed all but the cargo floor Board, found out the cargo floor board needs a little bit of cutting; it wasn’t cut out completely correct. We also removed the front seats, so I can put the springs in, discovered they were a bit tight and wouldn’t adjust easily, then I found out, the design on the my seats are completely different than that of the rest of the 4 place and Model 5 for that manner, at least according to bearhawktips.com and forums. There will be another email to Mr Goldberg on the fit and design.

Got an Email and Phone call from Mr Goldberg indicates that I have the newest design change, that even he wasn’t aware that they made the change yet, at least he sent me the Pics of the new drawings and how they install, Mr Goldberg wasn’s sure why the seats were hard to move, only said the fit was verified at the factory, “maybe by a 1st Grader”. 
I Made a Jig to bend some seat spring clips instead of drilling holes in the seat tubing per the drawings, which I got the idea from Colby Osborns Model 5 Build in which I agree on the ease of mounting the springs, and started bending some clips at the house

Continued bending enough clips for front seats, cut the seat springs to size, and installed on both front seats, this is when I noticed that the seats weren’t quite the same not even a mirror image of each other, at this point I’m thinking did someone screw up an that’s why they were tight? I emailed Mr Goldberg again on this, he also thought they were a bit strange, but the factory said they weren’t supposed to be square, no mention as to why there not even mirror images, “I’m thinking Poor workmanship at this point, and Avipro won’t admit to it, so if I’m not 100% happy I’ll have to remake them myself, not too happy about it but “if you want something done right do it yourself”. Almost ready for the cushions.

Found out the Bolts that hold on the seat bearings are rubbing on the U channel that was welded in place, they need to be 1/16 of and inch Thinner, "Factory Verified BS".  Worked on the elevator, and trim tab installation, having resistance issues with the torque tube not fitting correctly ended up using a lot of sandpaper on the inside of the torque tube bearing just to get the torque tube to slide in nicely, it was so bad, even tapping it with a mallet didn’t help, and seeing that this needs to rotate smoothly, that’s not going to help, my frustrations are getting to me, didn’t take any pics, because of this. Going to email Mr Goldberg again and see what is going on this time. starting to have some doubts on this purchase. two issues in such a short time frame.

Received a reply from Mr Goldberg, saying the same cop out, “Factory verified fit prior to shipment” My ass they did. There is No Way this fit! If it did it was a pre-weld fit and not a post weld fit, not to mention I did some more checking on the forums, and from what I read, they changed the second bearing sleeve from a welded position to one the builder has to install to ensure a good and proper fit, this what stated on bearhawktips.com and on the forums, plus even the new Model 5 is that way. I emailed them about my findings only to not have a response.

Yes Yes two posts for the same day I know I know

Ok so after I let off some steam about my fears and frustrations, I was able to go back and look at this issue with a fresh set of eyes, and a mind reset. I decided to take on the idea that someone mislabeled something, either the horizontals, or the stabilizer front mount attachment, Just a thought, well after about 4 different configurations I discovered that the stabilizer front mount had been mislabeled right was left, I didn’t think anything of it because the 3/16 holes for the horizontal stabilizers lined up with the holes on the mount, but you can see in the pictures how the torque tubes aligned right up after that last change. Okay what a relief.

Since I figured that problem out I decided to check the tails angle of attack, according to the drawings its supposed to be 3 degrees, ok how do I check this, no problems I have a dial gauge angle finder from harbor freight that I purchased for an earlier build, came in handy I know that the zero degree reference point is the tube directly under the pilot seat, so I read that angle, then put a nice flat piece of aluminum stringer that was left over from rear to front of the stabilizer, and put the meter on it, then good old fashioned subtraction, I have a 3-1/4 Degree down angle, if I file off the paint that’s on the bushings on top of the front stab mount I can get that 3 degrees no problem.

The Pilot and Passenger seats were a bit stiff and we couldn’t adjust them without some real effort, so I started to look at why. The Bearing holders that are welded on the bottom of the seats were slightly bent, so I slightly straightened them and now the seats are nice and free. The holder pin needed to be sanded down, and the 4 holes that it goes in needed some work. I chamfered both the hole and the pin for a smooth transition and that seemed to work out great, so now I just need a spring and Pin to finish this off.

Mr Goldberg at Avidpro didn't understand why the seats were so tight unless something happend after the test fit, but he is glad that I was able to figure out were the problem was.

The rest of the spring clips came in a few days ago, so I started to bend what I needed to finish up on the back seat.

I then went to the hanger and worked on the tail section, I had to take a tap to the AN665-34R clevis tie rod ends; they weren’t tapped all the way, almost about 1 thread off. Then with the help of a friend we finished the installation of the horizontal stabilizers, and elevators, and we cut out the elevator trim surfaces.

We then started to place the firewall in place for mounting, however we are having an issue either the firewall was miss cut or part of the fuse is off a little. The bottom mounts for the engine mount are good, and when the firewall appears to be centered and Level, the top center hole Pint Q as indicated by the drawings is off of vertical centerline by about an inch. This may not be an issue, but it could also me my measurements will double check this next time prior to drilling.

Reamed out the engine mount to airframe holes, did a tone of measurements to get an exact location too were the firewall needs to go. My center marks were off a little on the vertical plane. But once I verified were all the holes were going to be, I felt a lot more confetable with drilling the firewall.

I basically did physical measurements of where the holes on the air frame were then transposed those locations on to the fire wall using a pencil, then once I was satisfied with the results I drilled the top center, and everything fit perfectly.

Mark and I then Drilled 1/8 Holes in the firewall and support tabs for -4 Rivets.

I found out that the factories reference holes were not very accurate. That and the factory but a flush rivet in the wrong place on the firewall as well, OOPS, I will be fixing that later.

The Instrument Panel to Boot Cowl Mount

I have decided to use 1/16th Angle aluminum to use for my boot cowl mount since I didn’t have stretcher/ Shrinker to make a piece all the way around the Instrument panel, So I used my chop saw to cut notches in one side in order to make the proper bends. Then I tack welded them together on my Gig that I made for the shape.

The Gig was just a piece of wood, that was 1/16th of an inch Smaller than the Instrument panel. I did this by using a 1/16th Inch off set router bit.

And the 3D Printer Finished up on the cable Fairleads today now I can get those installed, after I make a small washer so the Snap ring doesn’t rub against the fuse.

Instrument Panel Mount & more issues from the factory

Finished Welding up the boot cowl mounting bracket, then up to the hanger for install.

I went with a full piece support for the ease of removing the Panel, I plan on using screws to mount it to the support bracket for easy removal.

After Mark and I got the instrument panel installed, we started on the boot cowl, only to find the top piece was not cut centered, and at an angle. So I e-mailed Mr Goldberg about the issue, I hope he either sends me another one or some material for me to remake it.

If you’re going to spend the time to have something precut, at least have it correct, otherwise just send a piece and let the builder cut it.

Boot Cowl Installation Here We Come!

Since the top boot cowl cover was cut incorrectly it was decided to cut that portion out completely in order to center it properly, later we will add a small piece to cover up the hole.

Installation of the rear back bottom former took a little bit of research, the build manual wasn’t too helpful, since they were talking about a bent flange that was no longer on the part, and the fact that the mounting location changed to be more aft than it is now. I thought I would share some pics to help out those who were also as confused as I was.

We drilled the holes about two inches apart, with a 1/8 Drill bit in order to use -4 1/8” Solid Rivets, -3 3/32 can also be used, but I figured I have a lot of them so might as well use them and keep the 3/32 for the wings.

November already, "Time Flys When Your Having Fun"

With the help of my friend Mark, and my camera girl Makayla we started to install the right side panel of the boot cowl, the project was a bit slow trying to find the best place to fit it as well as the little bit of cutting we had to do for the door hinges, but overall turned out great, we continued on with our two inch spacing for the D4 Rivets were going to use on it.

Now comes the other side with Marks help of course, I think he’s more excited than I am with building this thing, and my camera girl is more active tonight as well. With the right side at least we have it down on what were going to do, I had some issues with both sides drilling holes, I had to use a 90 Degree attachment in order to get the hole drilled properly, and of course it took half the time to install this one, which meant we had some time to work on right side, side extensions.

I ran into a snag with the supplied skin for the rear door, the hinge cut outs were off!  I called the factory, only to get a response of but them bigger then, cut a better fit cover, and JB Weld that plate on!

Hendrick Door Handle Installation Polit Side

I wasn't fond of the original Door Latching system that Bob had designed, it was great for simplicity and weight savings, but just wasn't as clean as I like, so after some searching, I found these Hendricks units, and they work pretty well, they aren't 100% Perfect on the design.  the outside lever allows you to over rotate the inner handle, more than the 90 Degree Rotation, but that can be corrected by installing stops, which I'm going to do.  Other than that, they look great.

This is the first time using solid rivets, so we did some practice pieces, they turned out pretty good, I think.  It took a little bit to get the counter sink tool just right, but it looks like we're going to have lots of fun!

Door/Window Lock Assembly Unit

I have been working on this design for several weeks on and off and have finally finished it to my liking.  The idea behind this is simple.  I wanted a way to be able to lock both the window and the door with the same lever.  It took some Wine and Lots of time trying to remember the algebra used for the dual control arm system to turn a rotational angle to a linear Flow.  But I got both the window and door lock figured out.  

The one thing I wanted to do was to be able to open the window without opening the door as well, so the system I came up with allows me to open the window with the handle to halfway through its rotation.

In the picture the system is 3D Printed, the final pieces will be machined from aluminum.

I also drilled out the window and door frame for the new locking lever, just need to tack weld the 3/8 tubing in place and then finish up. then do again on the other side.

Still "Da Doors" only 1 year and 266 Days Later

Seems Like I have been working on these damn Doors for a long time!.  Well, like all things, Life sometimes gets in the way of what we would like to do.  I can honestly say I have been working on the 3D Printings "Yes I've been through a few revision's" and Files on and off, when I can, just finally got a chance to finish them up.  so next is to install the one door I have and check for fit.  I hope it goes well.

Latch and Door Work Still In Progress!

Started working on the Latch work for the Pilots Door Today, had to do some Tweaking of the Linkage, since I used the co-pilots side as a template, and found out I have to redesign the Door Locking Mechanicals a little, since both doors aren't exactly mirror copies of each other.

More Tweaking of the Doors!

Almost Finished the Metal Locking Rods for the Mechanicals, Unfortunately, Shit happens and there are setbacks. but that's, OK! Learn / Fix / Move on. Have to re-design the Window Locking Mechanicals a little after trying to install the Metal Locking Rod, the downside with Plastic Parts is they can Flex a small amount. but metal is unforgiving, and some re-work of some angles need to be adjusted. I can only hope my next revision works! We will find out in a few days or so, after I re-print the fix I worked on this evening until 2 a.m. "oop's" time fly's when having fun!

Slow and Steady, remade the one pin the Tap broke in, rework of co-pilot door window Latch, to get rid of some binding.  reworked to Window latch mechanism to do this. 
Mounted up Pilot door drilled locking Pin Hole and Drilled hole for Window latch, just took my time to get the Drilling done want to get it right.

I hadn't done a whole lot cut the door Skin to fit the window Properly and did some welding with the tig for the window latch pin.  Now just some finish work, and finish with the alignments, also re-worked the mechanicals for stronger and more secure rotation.  doubled up on the bearings for more support and leverage.

used my Dremel with a 90 degree end and turned it into a mini angle grinder to clean up the welding and re-installed the door skin and verified fit again. took my time slow and steady!

been working off and on, with the passenger door frame, to get all the pop rivets changed out to flush solid rivets,  had a miss hap, because of clearance, but mistakes happen, at least they can be fixed easily.

Now to finish with the Window Gas Struts!  Only got the Pilot Side Done Tonight, Had some Fun Printing out my Temp Drill Guides, I figured They would only be used once or twice so no need to mill them out.  And Everything Fit Like a Glove. Co-Pilot Window Strut

Well I got the Co-Pilot Window Strut Installed,  The Second One is always faster! Now I need to work on the Struts for the Cargo Door, and Rear Door.
